I've got an Arai that's a bit too snug. About 30 min. is all it takes to give me a good headache. Anyone do any custom tailoring with a Dremmel or similar tool? Any words of advice?? Thanks in advance for your help.

That is the question "which Arai" sounds like you've got the wrong model for your shape head.

I've got a Ram 2 that fits perfectly. The one that's too tight is a Signet GTR. It's too tight front to back. After a couple of hours of riding, I get a nice indent in my forehead! Sucks. Other than that, I love the helmet.

I'd suggest a visit to Arai's web site. They discuss the 3 different shell shapes they make to fit different shaped heads. The Signet GTR is a long oval , it maybe that your head is more a round oval and that's whythe Signet doesn't fit as well as the RAM, which is I belive more of a round oval. I'd also suggest you first measure your head so you know what size you really wear (most people end up with a helmet that's to big) then go to a dealer and try on the different models. Signet = long oval, Quantum and Corsair round oval, Astral splits the difference.

If it is too tight front to back, I suscpect you have the wrong shell shape for your skull shape - OR the helmet is just too small. I have a Large RX-7 Corsair and a Large Signet GT-R. The Corsair fits like it was custom made for me. The Signet is a little tight, but doesn't give me a headache.

I would suggest going to a dealer that stocks Arai and try several different sizes and models on to see which fits you best. When you find the one you need, go buy it online and save some $$$. I got both helmets on eBay, brand new, Corsair for $415 shipped and Signet for $260 shipped.

Thanks for all the advice, guys. I just left an inquiry on the Arai site and I'll see what they have to say. If everything else fails, I can go the eBay route. (Although it is tempting to just whittle a little bit off the shell. It doesn't seem like it's too far off.)
